I just got off the phone with Jeff, and ordered a handful of o-rings and cam chain idler parts. One 18mm o-ring in particular I need to assemble the cases, so engine assembly is on hold until I get that part.

I wonder if the local kawi dealer would have that in stock.... I may run over there and check this morning. It would be awesome to button up the bottom end and installed in the frame :woohoo:

I know what you mean, it's terrible when one tiny little part is holding up everything! If your dealer isn't able to help, I've been able to find a lot of hardware and o-rings etc... around here locally. Maybe you could find one at a hardware store or auto parts store? They are usually very willing to help you find something that will work.

Lucky me, the stealership had one!! Who would have thought? But of course, another little snag
I seem to have misplaced the tab washer for the drum locator bolt....I suppose its time to make a new one.
On a side note, has anyone ever purchased new case hardware? The bolts are exceptionally expensive from places like bike bandit at $2-$4 each  My hardware looks like trash, and its going to be tough putting crappy looking hardware on my new pretty engine. Has anyone had luck cleaning up the stock stuff?

I bought a complete allen head set for all the motor cases from Schnitz Racing I think. They have held up well.

If they're in good shape then replating is an option. I had most of mine done and they look like new. Can't remember the price but it was cheap...maybe $30 or so?

Was that for the cases, or the side covers? I can find side cover sets all day long, but nothing on case bolts.

No worries, I did get a little excited for a second though  So I got the top half of the case put together and the center main bearing support torqued down:
I got the shift drum and forks set in the lower half of the case:
And then put the two together, cleaned up my stock hardware with a wire wheel and torqued it all down:

Perhaps Josh, but at this point, I'm willing to forego little perfectionist things like new looking case bolts. I will upgrade the sidecover hardware, but I can get that stuff from Fastenal.
I will need to fabricate some engine mounting hardware like the bottom engine mount nuts, but that will be simple enough. I'm itching to mate the engine with the frame to see how it's going to look!
