Just to be abundantly clear, we are talking about reference number 16016 in this diagram.

On the right end, you can just see a needle-like projection. In the larger section next to it is a seal. When the seal gets old and hard, it will let fuel pass by into the carburetor throat. You will not see any external leaks. Replacing those seals is really tedious, so I second the motion to contact Zed1015, as he has been doing it for a while and seems to have the process down to a fine science.

Appreciate the clarification. 

I pulled the carbs and broke them down.  Like most things on this bike, a PO only installed 1 of the ball bearings that set the choke stops, not sure that has anything to do with anything,  but just annoying. 

I don't know really what normal feels like for these things, the borres seem to fit well but the nut has a bit of play on the shaft.  Not sure how squishy the seals are supposed to be.  They are for sure not "rock hard", but most likely OE. 

It sounds like getting the choke back to spec is a logical next step. 

I'll be getting in touch with Zed1015.

Thanks for the information, it's given me a direction to go.......

It looks like someone soaked the choke plunger in some sort of strong solvent, because they are pooched, instead of being slightly recessed in the plunger.  I'd say that you may have found the problem.

Awesome that you can spot that from the photos of such an obscure part!

If it's pooched out that far, could they have been installed backward?  (It wouldn't surprise me with everything else I have seen on these carbs)

Check how the rubber donut on your plunger bulges out, compared to how the rubber donut is supposed to look...

Feeling dumb, can't find the PM function on the site......
Following a system update several month ago it stopped working as there was a conflict. Bill has tried to resolve it but to no avail unfortunately, I can put you in touch by email if you wish?
